If the furnace will not light, walk through the purge cycle carefully, check the UV or flame-rod sensor, and verify gas valves are leak-tight. Do not try to shortcut ignition to keep production running. The alternative is catastrophic.
Refractory spalls, cracks, and suffers chemical attack from slags or process chemistry. A hot spot on the outer shell is a warning sign. Do not ignore it. Hot spots mean refractory is thin or missing, and the shell metal behind it is now seeing temperatures it was not designed for. That can lead to distortion, cracks, and loss of pressure boundary on gas-fired units.
Thermocouples age. Extension-wire connections corrode. The PID loop that was tuned at commissioning is no longer tuned three years later. All of these drift slowly, and the symptom is product that is slightly off-spec. Verify thermocouple calibration against a reference probe once a year. Redo loop tuning after any mechanical change.
A shut-down furnace can be hot enough to burn you hours or days after the last burn cycle, depending on mass. Do not enter until the refractory has cooled and the internal atmosphere has been verified safe. Wear IR-rated PPE for any work near hot surfaces. The heat does not need direct contact to hurt you.
