Screw and barrel wear sneaks up

You will not notice it on one shift. You will notice it six months later when throughput at spec is 10 percent lower than it used to be. The fix is a rebuild, but the better answer is a wear-monitoring program that catches the trend early. Track motor load, head pressure, and output against a baseline. When any of them drifts, the hardware is going.

Die faces and melt quality

A die face with degraded polymer buildup produces visible defects. Streaks. Surface blemishes. Poor gloss. The fix is usually a cleaning cycle with the right purge compound, not a die change. Get the purge procedure right and most die-face problems resolve without hardware work.

Temperature control on long machines

Extruders have six or more heat zones. They all talk to each other through the melt.

• One zone running too hot: heater band shorted or thermocouple open. Find it quickly.
• One zone running too cold: heater element failed or SSR failed closed.
• Oscillation on multiple zones: PID tuning drifted or loop interaction is unstable.
• Temperature stable but product is off: thermocouple placement matters. A TC reading barrel metal is not reading melt.

Cold starts can destroy machines

Never cold-start an extruder with solid polymer in the barrel. The screw can stall, the drive can overload, and the thrust bearing can fail before the motor even trips. Follow the warm-up procedure to the letter. If you are not sure the polymer is soft, wait longer.
