Start with cushion and shot size

Cushion is the small amount of material left in front of the screw at the end of injection. If cushion is drifting or inconsistent, your non-return valve (check ring) is bypassing. That is mechanical. Replace it. Short shots that look like a gate problem are often check-ring problems. Dimensional drift on a cavity that used to run fine often starts here too.

Hot runners reward patience

Hot runner systems are fussy. Zone temperatures, balance, residence time, and thermal expansion all interact. When a single cavity runs differently from the others, your first suspect is the hot runner nozzle for that cavity (tip wear, heater element open, thermocouple drift). Your second suspect is the gate, not the cavity. The third suspect, rarely, is the core pin. Work in that order.

The screw and barrel wear slowly

Gradual loss of plasticizing efficiency feels like a material problem. It is not.

• Back pressure climbing for the same melt temperature: barrel wear is increasing the clearance.
• Cycle times extending: the screw is taking longer to recover.
• Melt temperature spec no longer holding at the nozzle: heater zones working harder to compensate.
• Color change takes longer than it used to: worn flights are carrying product between shots.

Molten polymer burns are severe

Polymer retains heat far longer than most substances. A drop of molten polypropylene on bare skin is a full-thickness burn. Treat it as a medical emergency. Wear the PPE the machine manufacturer specifies when working near hot nozzles or during purge cycles. This is not theatre. Injuries in this category are serious.
